Introduction

The 57 acres that comprise Cedar Ridge Farm are located in the beautiful rolling hills of South Central Kentucky. My wife, our four children, and I are on a homesteading adventure as we work toward increased self-sufficiency. We grow much of our own food and enjoy being in touch with the agrarian roots of our lives.

One of the major projects we have undertaken is the building of our own home. The house we're building has three major distinguishing features: 1. we're building it without incurring any debt; 2. it is a timber frame structure; and 3. the exterior walls will be plastered straw bales. We live debt and mortgage free, and building our house with that approach makes perfect sense. Large timbers in a home possess a beauty and project a sense of strength, stability, and warmth that we want in our home. Straw bale walls provide insulation and make ecological sense. This blog is a record of our home-building project.

Winter 2010 update – back to work soon

I guess it’s about time that I update my blog. I’ve been devoting time to my other blog which focuses on some of the things we’re doing on our homestead. Also, there’s not been much happening on the house, so I’ve had little to write about here. That will change now.

Late last summer I hired a pond dug near the house. I wrote a series of posts about that project which you can read here. The pond project was related to the house project since it’s near the house, and we will enjoy year-round views of it from the house.

Constructing the pond provided opportunity and material to do a little landscaping in front of the house. The slope there was steeper than I wanted it to be, and I’ve wanted to put some fill there to make it slope more gradually toward the garden. I borrowed my friend Mike’s backhoe to complete some of the excavation on the pond and moved a lot of dirt in front of the house.

dumping dirtI used my 1979 F250 with a dump bed to transport dirt from the pond excavation to the site in front of the house. I spread the dirt with a blade on the back of my tractor. There was enough dirt to taper out the slope nicely toward the garden. I sowed some fescue seed on it afterwards last fall. The grass sprouted and got off to a good start.

Since then, I’ve done very little work on house. I did get some beech logs drug out of a friend’s woods and staged to have them milled. The milling of them has been postponed because of the weather. It’s a bit wet and muddy over there right now. Previously when we were going to mill them, it stayed below freezing for two weeks which resulted in frozen logs. Another friend is going to bring his Woodmizer over to mill them, and he was concerned about how cold it was that day and how hard the frozen logs would be on his blades. So, we’re still trying to reschedule. The lumber from the logs will be used mainly for the porch floor.

We changed another aspect of our floorplan. We’re going to extend space out on what would have been the porch on the front west side of the house. This ‘bump out’ will be 12 feet wide and 9 feet deep (extending out from and between the corner and first post). This will make kitchen space. In fact, most of the kitchen will be in this space and the dining area will move over to where the kitchen was going to be before. We’ll also be enclosing a summer kitchen off this space on the corner of the porch.

So, I have to dig for and pour footers for the block walls I’m going to put under the kitchen. It will only be out as far as the porch around the rest of the house. That’s a project for this spring once it dries up and warms up a bit.

The root cellar and some porch posts

Yesterday morning, I shoveled some more dirt out of the root cellar. It’s getting much closer to being ready to form the footers for the block walls. I still have a bit more dirt to remove, but I didn’t go back to it today. I have some sore muscles, including my right shoulder which I strained throwing some firewood a week ago. In the photos below, you can see the current state of the cellar hole. I have to take some proper measurements and lay out where the footers need to be. To this point, I’ve just taken some quick measurements to figure out approximately where to excavate to.

Yesterday afternoon, rather than excavate more, I headed out with my Stihl MS250 to fell a few cedar trees. The trees I selected will be milled into 6x6 porch posts. I need 20 posts all together. I spent a little time with Google Sketchup the other day laying out the CRF house -- porch posts 01spacing for my porch posts. They don’t fit exactly on eight foot centers. So, I needed to determine where they should be in order to have them as close to that spacing as possible. On the front and back, they’ll be on 8’ 1-1/2” centers. On the sides, they’ll on 7’ 10” centers. Close enough to eight feet to work, I believe.

The first tree I cut yesterday was one near the house site that had lost its top in the recent ice storm (at least I think that’s when – I hadn’t noticed it before Sunday). I walked up on a nearby hillside and felled three more trees.

Today, I limbed the downed trees and bucked them into nine foot lengths. With a couple of trees I already had down, I have enough for 12 posts already. They all need skidded out of the woods and to the location in which I’ll mill them. I should be able to do that within the next couple of weeks if the weather permits. I’ll need to select a few others, but having over half of them already down is good.

Planning

One of the things I’ve been doing a lot of recently is planning for the building tasks to be undertaken this year. I really want to accomplish a lot, and I’m trying to determine what needs done and in what order. There are several details to be ironed out, and I’m trying to anticipate as many as possible.

One of the things I have recently modified is the exterior walls around the mudroom, pantry, and utility room area. I was thinking about framing these walls conventionally with the straw bale wall going to wrap around the timber frame on the interior wall of these rooms. I’ve decided at this point that it makes more sense to put the straw bale on the exterior here, instead.

This change will have a couple of benefits. One is that the rooms in this space will be better insulated from outside. For the pantry, this is perhaps most important as I don’t plan on having any heat in that corner of the house. It will be nice if it would stay fairly consistent temperature-wise throughout the year. The second benefit is that it will remove bathroom plumbing away from the straw bale wall. That was the primary motivating factor in my considering changing our plan in this area of the house.

The major threat to the health and longevity of a straw bale wall is moisture. I’ve already tried to plan on keeping outside moisture out and away from the bales via plaster on the bales, an air gap, and then wood siding on the outside edge of the bale walls. Inside, I will have to take extra care in areas of higher humidity. In the second bathroom, I’ll probably use a lime plaster instead of the clay-based plaster I plan for most of the walls. I’ll probably also use a lime-based finish plaster on the bale walls in the kitchen area.

Other planning that I’ve been doing includes porch framing and the external framing for the siding and windows. The porch will have 6x6 cedar posts on roughly eight foot centers. I say roughly because it varies by about two inches more or less on each side because of the dimensions of the house. The exterior frame work will consist of 2x4s  oriented flat with the bales and 2x6 window frames (oriented opposite of the 2x4s but with their outside edge flush with the same plane). I have not completely decided whether the 2x4s will be on 24” centers or 32” centers. It depends on whether I use 1x4 stringers or go ahead and sheet the exterior with OSB.

When it is time to lay the bales, I will have the porch and exterior framing in place and the porch framed and roofed. I will install the upstairs straw bales first so that they can be plastered and sided before the downstairs bales are installed. This is important as the upstairs bales will be exposed to the weather without the protection of the porch roof. Also, until the upstairs exterior walls are completed, the porch roof cannot be completely flashed. That would mean that the downstairs bales would be subject to moisture damage from any rain that might occur. I don’t want that to happen, of course.

Another change that has resulted from recent planning involves the interior walls of the house. Originally, I was going to use real wood paneling on them. Recently, we’ve decided to plaster the interior walls too. I will use some sort of lath, whether metal plaster lath or woven bamboo (the sunshades that are available for purchase), to hold the plaster. This will provide a brighter interior. I don’t want to use drywall, although it is possible to plaster over a drywall surface. I just don’t want a conventionally finished drywall wall.

Planning some of these details is exciting. I’m feeling very motivated to get on with the project. I want to move in as soon as possible. Actually, I wanted to be able to move in a few years ago, but I expect that the wait will yield a better finished product.

Roof design

I've been thinking about the roof. It will be a metal roof for which I've already purchased the metal in ten foot lengths. I got it for about half price because it's 'rainbow' colored. That means it's mostly green because it was painted as they switched from one color to the next. That's not a problem because it will eventually be sprayed with a ceramic coating by a friend of mine.

What I've been thinking about is how to construct the rafter system for the metal roof which allows me to blow cellulose insulation to an R-value of 50 or more (I don't want super-insulated straw bale walls without a super insulated roof as well). A 14 inch space for the insulation should allow for the R-value I want. This week I designed on paper the rafter structure that will allow me to accomplish this. My design looks like the picture to the right.

I calculated how many 2x4s it would take to construct these and shocked myself with what it would cost. My budget for this year is rapidly dwindling, and my class load this semester (only one section) doesn't allow any extra money beyond what's needed for monthly expenses. So, I did an assessment of what I have that is usable. I have nearly 200 2x3s that I milled several months ago. I was going to use them for other parts of the house, but they will work for this roofing need. So, that saved several hundred dollars.

The other part of the roof design that I've been pondering on has to do with condensation and venting the roof. A metal roof can more readily have condensation problems than many other roofing systems. My original idea for the roof was to build the rafter system on four foot centers and use 2xs for purlins on two foot centers to which the metal would be attached. This plan didn't allow for dealing with potential condensation problems.

I could use OSB or plywood sheeting on top of the rafters. Then, the metal could be attached to that on top of a moisture barrier. That would still not deal with space between the roof and the insulation for venting (a 1 inch space is the minimum). Also, 50 sheets of plywood or OSB isn't cheap (and my budget is thin). Sheeting would also necessitate a change in rafter spacing, but that's not a problem.

So, at this point in time, here's my plan: I will build the rafter structure as designed on 3 foot centers. Then, I will sheet the roof with 'slab wood' from a local pallet company. This 'slab wood' is actually boards resawn for pallets that come in 4" or 6" widths, 3/8" to 1/2" thickness, and usually 42" lengths. They sell a pallet of these for $2.00. I will buy several pallets of them, cut them to 36 in lengths, and then staple them to the rafters. On top of this sheeting, I will put down 30# roofing felt.

I will also buy about 150 1x4s from Cub Run Hardwoods. I'll cut most of these to 6 foot lengths which will span across three rafters. The 2 foot lengths I cut off, I will rip into 1x2s. I will attach these 1x2s onto the sheeted roof above the rafters as vertical stringers. The 1x4s will be placed horizontally across the vertical stringers to serve as purlins for the metal to be attached to. The vertical strapping will provide the ventilation space and the ability for condensation to drain to the bottom of the roof and out the venting.

That's my plan right now. It is contingent on a few things, like acquiring the pallet wood and the 1x4s, but that shouldn't pose a problem. It should create a roof system that will meet all the necessary objectives, things like keeping the rain and snow out, controlling condensation, and providing space for insulation.

Flashback: Designing our Home

The evolution of our house plan

When we moved to Kentucky in 2003, we already had intentions to build a house. I had in mind to build a strawbale home for at least three reasons: the insulation value (heating and cooling benefits), the ‘simplicity’ of strawbales for a do-it-yourself project, and the affordability of it. Our idea was to build a nice home ourselves without acquiring a mortgage – a pay-as-you-go project. After spending four years paying off our debts, we were entirely debt-free on May 1, 2003, including no mortgage, and we owned 57 acres of beautiful Kentucky land. It was and is a great feeling!


We moved to our homestead on May 16, 2003. Thankfully, a 1970s-vintage mobile home was already on the property. It was in livable condition, although it needed a thorough cleaning. So, we didn’t have to live in a tent and rush to get more permanent housing erected. Having this home has given us the freedom to develop our home plans to suit our needs. In fact, it’s given us the opportunity to design and redesign several times.


We originally planned our home with load-bearing strawbale walls on the exterior. In this approach, the bales have either concrete- or lime-based plaster on both sides which form stress skins that provide rigidity to the walls. This type of strawbale construction is not uncommon (it has a long history), but it may well be more appropriate for a drier climate than what we experience here in southern Kentucky.


We approached our house design with criteria important to us: affordability, size, and functionality. The house had to be doable on our limited income since we weren't going to borrow money to build it. A large home means more to clean and may not foster the family connections we desire and are building with our children. Any design we came up with had to work for the way we live our lives. Open and connected living areas were important as well as room for storage, including a pantry.


The first floorplan we created was a one-story structure with a great room, four bedrooms, and one bathroom. We modified our first plan to add another bathroom and reorganize the pantry area


After talking with our friends Scott and Jean who homestead about 30 miles from here, I did some more research on strawbale construction. I purchased Serious Straw Bale: A Home Construction Guide for All Climates by Paul Lacinski and Michel Bergeron. Scott and Jean’s concern had to do with the humidity/moisture levels in Kentucky and the effect that would have on a strawbale home. After more research, we decided that it would be a good idea to move away from load-bearing strawbale walls. A non-bale structure supporting the roof has at least two advantages: the bales can be installed and plastered after the roof is on, protecting them from rain, and if there ever was a problem with moisture in the walls, correcting the problem wouldn’t be as problematic as it would be if the bales were supporting the roof.


I’ve always liked wood and have been drawn to timber frame construction. The large timbers give a sense of strength, and the wood creates a sense of warmth. A timber frame seemed ideal for our home. We have a large number of eastern red cedars on our property, some of them of nice size. We believed that we could harvest enough of these, mill them into timbers of the appropriate size, and construct a frame with them. Cedar is a beautiful wood and would’ve been relatively easy to work with, but we eventually abandoned the idea of a cedar frame (more on this later).


Our first floor plan with a timber frame in mind was a two-story design. The first floor had a great room, a bedroom, a full bath, and a pantry. The second floor had three bedrooms, a full bath, and was open to the great room. This plan was based around a 24’ x 36’ timber frame – four three-post bents with 12’ bays.


We redesigned again, seeking to refine our needs and desires. This frame was 32’ x 28’ – four bents with three posts on 14’ centers, two 12’ bays, and an 8’ bay in the center of the house. It was also a two-story design with the first floor having a great room, bedroom, full bath, and pantry. The second floor had two bedrooms and a full bath and was open to the great room.


Once again, we submitted our plans to redesign. There always seemed to be something else we wanted to capture in our plans. Again, this was a two-story design. The timber frame was to be 32’ x 26’ – we’d changed the bents to have a 12’ side and a 14’ side, rather than two 14’ beams. The first floor no longer had a bedroom, rather it had a large utility room and a half-bath off of the hallway near the back door. The rest of the first floor was an L-shaped great room with the kitchen toward the back of the house. The second floor had three bedrooms and two full baths. It was open to the first floor above the front door in the middle bay. We also planned to incorporate a small loft above the two smaller bedrooms. We also talked about having a walk-out basement as our house site seemed ideal for such.


At this point it seemed that we had finalized our design enough that I could begin to calculate our timber needs. I computed design values based upon load on the beams, considering fiber stress, shear, and deflection. These calculations determine the sizes needed for the timbers. I also began making a list of the number of timbers needed. At this point, I began to realize that building the house would take most of my big cedars. I didn’t relish the idea of cutting down so many of our trees, not to mention the difficulty I would have skidding many of them out of the woods because of the inaccessibility of their location (inaccessible for my tractor, anyway). So, I began to explore options. We eventually decided to purchase our timbers from a local (an hour away) Amish sawmill, Cub Run Hardwoods. I’d bought lumber from them before, and they are great to work with. Other mills were unwilling to cut what I wanted (16’, 14’, and 12’ lengths of 8”x8” oak). Cub Run Hardwoods was more than willing to mill white oak timbers for me in the dimensions I requested. So, in February of 2005, I ordered what I calculated I needed to build the frame.


Even after I began working on the frame’s joints in March of 2005, we changed our plans again. We decided that we didn’t need as big a house as we were planning. If we made it smaller, would we be able to finish it sooner? It had already been two years since we moved, and we anxiously wanted to have our home. (We still want it, but we are getting closer.) The site we chose for our house is beautiful. In this photo, our house site is below the walnut tree that is on the left, slightly lower on the hill past the little cedars. This photo was taken in the late afternoon earlier this year as the sun was shining on the tree tops in the distance. It will be nice to have this view out of our house!


We modified what we had already designed into a one story design with two bedrooms. It wouldn’t hurt the children to share a bedroom – it would actually be good for them. We live in a culture that separates families too much. The design would also have a loft above one end of the great room and storage under the eaves above the bedrooms. We changed the frame from 32’ x 26’ to 36’ x 26’, widening the center bay from 8’ to 12’.


Then, we again redesigned our plan and made the house a story and a half with two bedrooms upstairs. We did this in order to have a second full bath and because we decided having two children's rooms (one for our two daughters and one for our two sons) would be nicer for them in some ways. I changed the frame (mainly the rafters) to transfer roof loads more appropriately. We have ended up with a saltbox design having two bedrooms and some storage upstairs. The first floor has a great room, two full baths, a master bedroom, a small study/sewing room, and a stick framed addition on the side for a mudroom and a pantry. The upstairs has two bedrooms and storage areas and is open to the great room.


The timber frame bents still have 12’ beams on the back side and 14’ beams on the front. The upstairs allows for two bedrooms, one on either end. I used Google’s free SketchUp to create a render of what the house will look like.


After purchasing the timbers and beginning to work on the joints in the frame, changes to our design had to leave alone that which was already done. In other words, once I completed the joinery on the tie beams (a 12' and 14' beam with a stop splayed scarf joint connecting them and establishing the depth of the house at 26'), the aspects of the frame they dictated weren't going to change. Similarly, once we poured the footers and piers for the frame's foundation, changes were limited. We've still found ways to creatively include the things we want without compromising the strength and asthetics of the frame.
